Module 3: Technical Product Introduction

A conventional 4–20 mA output is not enough for every servo actuator. Turbomachinery applications can require substantially higher current, and that is where the TRICONEX 3806E differs from standard Tricon analog-output modules. It provides eight TMR analog output points: points 2–4 and 6–8 are standard 4–20 mA outputs, while points 1 and 5 are high-current 20–320 mA outputs intended for servo-actuator applications. The associated 9863-710 is the dedicated analog-output termination panel for this module.

The module uses 12-bit resolution and a commoned-return, DC-coupled architecture. For the standard-current channels, the output can operate from 2 to 21.2 mA, with less than 0.25% FSR accuracy from 0°C to 60°C and maximum load values of 275 Ω at 20 VDC, 475 Ω at 24 VDC, 650 Ω at 28 VDC, and 825 Ω at 32 VDC. The high-current channels operate from 20 to 320 mA, with a 20–339.2 mA over-range and load limits of 15 Ω at 20 VDC through 50 Ω at 32 VDC.

Module 4: Application Scenarios & Field Realities

  • For steam-turbine and gas-turbine servo control, the 3806E’s two 20–320 mA channels are the important feature. These high-current points can drive compatible servo actuators directly through the dedicated termination arrangement, while the remaining six points handle conventional 4–20 mA control loops.
  • Where a valve positioner requires a standard current loop, use one of the six 4–20 mA points rather than assuming every output has the same current capability. Points 1 and 5 are the high-current channels; points 2–4 and 6–8 are the standard-current channels. That point assignment must remain intact during wiring.
  • In high-load servo circuits, loop voltage and load resistance have to be calculated together. The 20–320 mA outputs permit only a relatively low external burden, reaching approximately 50 Ω at 32 VDC. Long cable runs or additional series components can therefore consume the available compliance voltage quickly.
  • During maintenance of an existing Tricon cabinet, treat 3806E and 9863-710 as a matched interface. The 9863-710 was specifically designed for the 3806E and contains dedicated circuitry for the two high-current channels, six standard-current channels, loopback monitoring, and redundant 24 VDC power connections.

Replacement Matrix

Replacement Classification: Drop-in Replacement Within the Matching Tricon 3806E / 9863-710 Configuration

A like-for-like 3806E replacement is appropriate when the installed Tricon architecture already uses the 3806E high-current analog-output design and its dedicated 9863-710 termination panel. The module, termination panel, external loop supply, field wiring, and application point assignment should be verified as one system.

3806E → 3805E / 3805H: Hardware Modification Required. The 3805 family provides eight standard 4–20 mA outputs and does not provide the two 20–320 mA servo outputs available on the 3806E. A 3805 replacement cannot reproduce the original high-current actuator interface.

3806E → 3807: Hardware Modification Required. The 3807 is a four-channel bipolar output module with −60 to +60 mA outputs and a different termination arrangement. It is not a direct substitute for the 3806E’s combination of six 4–20 mA and two 20–320 mA channels.

⚠️ Field Traps — Watch Out

1. Do not swap channel functions: Points 1 and 5 are 20–320 mA, while points 2–4 and 6–8 are 4–20 mA. Moving a servo actuator onto a standard-current point can make the output unable to supply the required load current.

2. 9863-710 is a dedicated termination panel: The 9863-710 contains dedicated circuitry for the 3806E high-current and standard-current outputs. It should not be replaced with a generic analog-output termination panel.

3. Compliance voltage is load-dependent: For the high-current outputs, the maximum load is only 15 Ω at 20 VDC, 25 Ω at 24 VDC, 40 Ω at 28 VDC, and 50 Ω at 32 VDC. Cable resistance, terminal resistance, and actuator impedance all count toward that burden.

4. Loop supply requirement: The published recommended operating range is 24–32 VDC with a minimum 3 A supply, with an extended range of 20–36 VDC. The termination-panel power indicators only establish the presence of loop voltage; they do not prove that sufficient compliance voltage exists for the connected load.

Module 6: Quality Assurance SOP

Each TRICONEX 3806E / 9863-710 assembly should undergo a documented module-and-termination test before shipment.

  • OEM identification visual inspection: Verify TRICONEX / Invensys markings, 3806E designation, serial number, hardware revision, connector condition, front-panel status indicators, and module identification labels.
  • Termination-panel identification: Verify 9863-710, panel revision, terminal markings, connector interface, high-current channel labeling, and redundant 24 VDC power terminals.
  • Mechanical inspection: Examine the module housing, PCB, backplane connector, ejector hardware, and front-panel indicators. Inspect the termination panel for damaged terminals, cracked insulation, corrosion, contamination, or loose hardware.
  • Power verification: Test the 3806E using a controlled external loop supply within the recommended 24–32 VDC range and verify stable operation with the required minimum current capability.
  • Power-on self-test (POST): Confirm expected PASS, FAULT, ACTIVE, LOAD, PWR1, and PWR2 indications during startup.
  • Six-channel standard-output test: Exercise points 2–4 and 6–8 at representative 4 mA, 12 mA, and 20 mA values using calibrated equipment.
  • Two-channel high-current test: Exercise points 1 and 5 at representative values across the 20–320 mA operating range using an approved high-current load fixture.
  • Over-range verification: Where authorized, verify controlled operation up to approximately 21.2 mA for standard channels and 339.2 mA for high-current channels without exceeding the approved test limits.
  • Accuracy verification: Compare representative output readings against calibrated references and verify the applicable <0.25% FSR characteristic over the specified temperature range.
  • Load/compliance testing: Test representative loads at controlled loop voltages and record the maximum stable load for both the 4–20 mA and 20–320 mA output groups.
  • Loopback diagnostic verification: Confirm the module’s current-loopback monitoring and expected diagnostic behavior under controlled output changes and fault conditions.
  • Termination-panel continuity test: Verify each OUT and RTN path through the 9863-710 and confirm correct assignment of standard-current and high-current channels.
  • Redundant power-path test: Verify both 24 VDC power-input paths through the 9863-710 under the authorized test procedure.
  • TMR verification: Confirm that the three output-processing paths communicate correctly with the Tricon processors and produce the expected voted output.
  • Servo-load simulation: Use a controlled representative servo load on the 20–320 mA channels and verify stable current regulation across the intended operating range.
  • Standard-loop simulation: Connect representative 4–20 mA loads to the six standard-current channels and verify output stability and scaling.
  • Extended stability test: Operate all eight outputs under representative loads while monitoring current, compliance voltage, diagnostics, supply stability, and module temperature.
  • Final QC record: Retain photographs of the 3806E and 9863-710 identification labels, hardware revisions, complete channel test results, high-current load data, compliance measurements, diagnostic results, TMR verification, power-path results, and final QC approval.

The TRICONEX 3806E / 9863-710 combination is a specialized 8-point TMR analog-output assembly for Tricon systems, combining six 4–20 mA outputs with two 20–320 mA high-current outputs, all using 12-bit resolution and commoned-return, DC-coupled architecture. The 3806E is specifically associated with the 9863-710 termination panel, which provides the corresponding high-current, standard-current, loopback-monitoring, and redundant-power interfaces.

For spare-parts control, keep 3806E and 9863-710 as separate but linked inventory identifiers. The critical replacement checks are the point assignment, high-current servo channels, standard 4–20 mA channels, external loop voltage, load resistance, termination-panel compatibility, redundant power connections, and TMR configuration.
